Clutch kit guide: selection, failure symptoms and replacement

How to choose and replace a heavy-duty clutch kit, plus failure symptoms: 209 REVOL clutch kit codes for Mercedes-Benz, Volvo, MAN, Scania and more.

A clutch kit bundles the wear parts of the clutch system, which transmits and interrupts torque between the engine flywheel and the gearbox, into a single package: the pressure plate, the clutch disc and, in many kits, the release bearing. Under the REVOL brand, Özteknik offers 209 clutch kit codes for trucks, tractor units and buses, led by Mercedes-Benz, Volvo, MAN, Renault Trucks, Iveco, Scania and DAF. All codes are listed in the Clutch Kits catalogue.

What is a clutch kit and what does it do?

In heavy commercial vehicles the clutch transfers engine torque to the gearbox and disconnects it in a controlled way when moving off, changing gear and stopping. It sits inside the bell housing between engine and gearbox and consists of three main parts:

  • Pressure plate (clutch cover): Bolted to the flywheel. Its diaphragm spring clamps the clutch disc against the flywheel so that torque is transmitted.
  • Clutch disc: Clamped between pressure plate and flywheel, it slides onto the gearbox input shaft via its splined hub. The friction linings provide grip, and the torsional damper springs absorb engine vibrations.
  • Release bearing: When the clutch pedal or the actuator of an automated manual transmission (AMT) operates, it acts on the diaphragm spring and disengages the clutch.

These parts work together and wear together, which is why heavy-vehicle clutches are usually replaced as a kit. Kit contents vary by code: the pressure plate and disc are the core components, and many kits also include the release bearing. Check the product page before ordering to confirm what is included.

How to choose the right kit

The most reliable way to find the right kit is the OE number. Use the number on the removed part or in the vehicle's parts catalogue to search by OE number. Sample OE references:

  • Mercedes-Benz A 023 250 60 01 and A 023 250 61 01
  • MAN 81.30005-6032
  • Scania 572945 and 572950
  • Renault Trucks 5001868533

Cross-reference numbers of brands such as Sachs can also be searched. If no OE number is available, match the following together:

  1. Vehicle make, model and engine: Covered models include the Mercedes-Benz Actros L and Arocs, Volvo FH16, MAN TGS, DAF XF 480 and Ford Trucks F-MAX.
  2. Gearbox type: A manual or automated (AMT) transmission directly determines the bearing and release system.
  3. Clutch diameter: The pressure plate and disc must suit the vehicle's flywheel.
  4. Hub spline profile: The disc hub splines must match the gearbox input shaft exactly.
  5. Design type: Push-type or pull-type release and single- or twin-plate design must be the same as the system removed.

The diameter range in the table covers most REVOL clutch kits. Always confirm the diameter and spline profile against the removed part before ordering.

Failure symptoms

  • Slipping: Under load or on gradients the engine speed rises but the vehicle does not accelerate accordingly.
  • Judder when moving off: Shudder is felt through the driveline and cab as the vehicle pulls away.
  • Incomplete release (drag): Gears are hard to engage or grate; with the clutch pedal pressed the vehicle tends to creep.
  • Change in pedal feel: The pedal becomes heavier, or its free play or bite point changes noticeably.
  • Noise: Humming, squealing or rattling when the clutch is pressed or released, usually from the release bearing or diaphragm spring.
  • Burning smell: Prolonged slipping overheats the linings.
  • Warning messages: On AMT vehicles, clutch wear or overheating warnings and fault codes appear on the dashboard.

Inspection and replacement

With the gearbox installed, clutch wear can only be assessed indirectly: road test, check of pedal or actuator travel and, on AMT vehicles, reading the wear data with a diagnostic tool. Once the gearbox is removed:

  1. Check the disc linings for wear, oil contamination and cracks, and the damper springs for play or breakage.
  2. Inspect the pressure plate friction face for heat cracks, blue discoloration and scoring, and the diaphragm spring fingers for wear.
  3. Check the flywheel face, pilot bearing and rear crankshaft seal; a leaking seal quickly ruins a new disc.
  4. Inspect the input shaft splines, release fork and release system (clutch servo, hydraulic line).

Replacing the pressure plate, disc and bearing together ensures that the parts work as a matched system. Centre the disc with an alignment tool, observe its fitting direction and keep friction surfaces free of oil and grease. Tighten the pressure plate bolts crosswise in stages; apply the tightening torque and procedure given in the vehicle manufacturer's service manual. Depending on the system, adjust the pedal free play and bleed the hydraulic circuit after fitting; on AMT vehicles, complete the clutch learning (calibration) procedure with a diagnostic tool.

Safety: The clutch directly affects the vehicle's driveline. Replacement must be carried out by qualified personnel, the gearbox supported with a suitable transmission jack and the vehicle secured against rolling.

Frequently asked questions

How do I find a clutch kit by OE number?

Enter the OE number from the removed pressure plate or disc, or from the vehicle's parts catalogue, in the site search; matching REVOL clutch kit codes are listed. Cross-reference numbers of brands such as Sachs can also be searched.

Which parts does a REVOL clutch kit contain?

The core components are the pressure plate and the clutch disc, and many codes also include the release bearing. The exact contents of each kit are stated on its product page.

When should a clutch kit be replaced?

The clutch should be checked when slipping, judder when moving off, difficult gear changes or, on AMT vehicles, a wear warning appear. The replacement decision is based on the condition of the disc, pressure plate and flywheel once the gearbox is removed; the rate of wear varies widely with operating conditions.

Is it enough to replace only the clutch disc?

Because the pressure plate, disc and bearing work and wear together, renewing all three while the gearbox is out is recommended. A worn pressure plate face can cause judder and premature wear on a new disc.

Which diameters do REVOL clutch kits come in?

The typical diameter range of REVOL clutch kits is 395–430 mm, and the most common diameter is 430 mm. Confirm the diameter and hub spline profile against the removed part before ordering.
